On the 2003-2007 Saturn Ion, the electric power steering (EPS) motor can suddenly lose assist at any time while driving, often mid-turn or at low speed, due to brush debris and oily contamination disrupting the EPS motor. Steering remains mechanically connected but requires much greater effort, especially during parking and low-speed maneuvers, raising crash risk. NHTSA received over 800 Ion complaints and ran a multi-year investigation (PE10-018); the Ion was excluded from GM's 2010 recall and not recalled until 2014.

On the 2003-2007 Saturn Ion, the ignition switch detent torque is too low, so weight on the key ring, road vibration, or a knee bump can move the switch out of the 'run' position while driving. This shuts off the engine and disables power steering, power brakes, and critically the airbags, which will not deploy in a crash if the switch is out of 'run.' This is the infamous GM ignition switch defect linked to numerous crashes and deaths, and GM established a victim compensation fund.

On the 2003-2007 Saturn Ion, separate from the safety recall, Ion owners frequently report the key sticking in the ignition or refusing to turn fully off, often getting trapped in the ACC position. This stems from a worn ignition lock cylinder, worn key teeth, or a faulty Brake-Transmission Shift Interlock (BTSI) solenoid that should release the lock when the car is in Park. It can leave the key trapped and accessory power on, risking a dead battery.

On the 2003-2004 Saturn Ion, early 2.2L Ecotec (L61) engines have a timing chain oiling deficiency: the oiler nozzle doesn't supply enough oil at low RPM, leading to chain stretch, worn plastic guides, and a weak original tensioner that loses tension. Because the Ecotec is an interference engine, a chain that jumps time or breaks causes pistons to strike valves, often resulting in catastrophic engine damage. GM revised the tensioner/oiler for 2005, after which the problem largely disappeared.

On the 2003-2007 Saturn Ion, the fuel level sender inside the tank develops contaminated or worn contacts, sending erratic resistance signals to the gauge. On the 2003-2007 Saturn Ion, the Ion's interior is prone to rattles and squeaks, most commonly from the door panels. A black plastic reinforcement strip glued along the top of the door panel can separate, and loose window glass/regulator components produce a glass-on-metal rattle over bumps, particularly with the window up or down. The glovebox door and headliner trim are also reported rattle sources. It's a cosmetic/comfort annoyance rather than a safety issue.
