2024 Chevrolet Express Problems: 4 Known Issues

On the 2003-2024 Chevrolet Express, the Express uses a sealed front hub/bearing assembly with the ABS wheel speed sensor built into the top of the unit. Two things go wrong. First, on a heavily loaded van the bearing itself wears out and produces a roar or growl that rises with road speed and changes when you sway the van side to side. Second, the seal at the ABS pickup lets water into the hub, which both destroys the bearing from the inside and corrupts the speed sensor signal - so the ABS and traction lights come on before any noise is obvious. Because the sensor is inside the hub, you cannot service the sensor separately; the whole assembly gets replaced. Owners also report a distinct pattern of ABS faults appearing right after a hub replacement when a low-cost assembly was used, which is a real and repeatable trap on this platform. GM previously recalled certain 2003 Express vans built without the wheel bearing retaining nut (NHTSA 02V305), which could allow the bearing to separate and disabled the ABS - a related but separate manufacturing defect.

On the 1996-2024 Chevrolet Express, express vans ordered with rear air conditioning - which is most passenger and shuttle configurations - run refrigerant and coolant lines the full length of the body to a rear evaporator and heater core mounted behind the interior trim. That long run is the system's weak point. Leaks show up at the rear evaporator O-rings, at the rear line junctions and crimps, and at the expansion valve, and because the lines are buried behind panels the leak is slow and invisible: the owner just notices the A/C getting weaker every summer until it blows warm. The same run of rear heater hard lines leaks coolant at the front junctions, which is why so many Express owners on the forums end up looping or deleting the rear heater circuit entirely rather than chasing it. Diagnosis is the expensive part - shops frequently recharge the system two or three times before anyone commits to pulling the interior.

On the 2008-2025 Chevrolet Express, the wheel speed sensors and their wiring are prone to failure due to the harsh commercial-use environment, causing the StabiliTrak and ABS systems to falsely activate during normal driving. The ABS unexpectedly engages during normal braking, extending stopping distances. The tone rings on the hub bearings also corrode.

On the 1996-2025 Chevrolet Express, the front door hinge pins and bushings wear out from the heavy doors and frequent commercial use, causing the doors to sag. Sagging doors do not latch properly, create wind noise, and are difficult to close. The driver door is typically the first to sag due to heavier usage.
