2005 Chevrolet Cavalier Problems: 10 Known Issues

On the 1995-2005 Chevrolet Cavalier, cavalier ignition switches develop worn contacts causing engine stalling while driving and intermittent no-start conditions. The ignition key can become difficult to turn, and the switch may lose spring tension allowing the key to move out of the RUN position from vibration. GM acknowledged this issue with service bulletins. A related but separate defect was carried into the Cobalt that succeeded the Cavalier.

On the 1997-2005 Chevrolet Cavalier, cavalier and Sunfire instrument clusters fail in two distinct ways as they age. On the 1997-1998 cars the failure is usually cracked solder joints on the cluster circuit board and dead backlight bulbs, giving intermittent gauges and a dark dash at night. On the 2000-2005 clusters the failure is the X27.168 stepper motors that drive the needles - GM used these across its whole lineup and they stick, read low, or peg the needle. The odometer mileage is stored in the cluster itself, so a swapped used cluster displays its own mileage rather than the car's.

On the 2000-2005 Chevrolet Cavalier, the Passlock security system frequently malfunctions, reading the wrong resistance from the ignition cylinder sensor and refusing to allow the engine to start. The security light flashes and the car cranks but will not fire. This commonly occurs in cold weather or after the ignition cylinder wears internally.

On the 1995-2005 Chevrolet Cavalier, the 4T40-E four-speed automatic behind the Cavalier's four-cylinder engines has two well-known internal failures. The first is a loss of third and fourth gear, addressed by GM in TSB 99-07-30-031 for 1999-2000 applications. The second is loss of all forward gears while reverse still works, traced on teardown to a worn or scored second band and to cracked welds on the pressure feed tubes in the pan area that bleed off forward apply pressure. Owners also report harsh, banging upshifts from premature failure of the torque converter clutch seal and needle bearing inside the pump.

On the 1995-2005 Chevrolet Cavalier, every Cavalier of this generation uses rear drum brakes with a cast wheel cylinder that corrodes internally, especially on cars in salt states and on cars whose brake fluid has never been flushed. Two outcomes are common: the cup seals let go and brake fluid soaks the shoes and the inside of the drum, giving a low or sinking pedal and contaminated linings; or the pistons corrode in the bore and stick out, holding the shoes against the drum so the rear brakes drag, overheat and glaze. A seized parking brake cable or a self-adjuster that has never been backed off produces the same drag and is easy to confuse with the cylinder.

On the 2002-2005 Chevrolet Cavalier 2.2L L61 Ecotec DOHC I4, the Ecotec's water pump is driven off the timing chain end of the engine and sealed to the block with a molded O-ring that also separates the coolant passage from engine oil. Two failures are documented on J-body forums: the pump's shaft seal lets go and coolant weeps from the drain hole, causing slow coolant loss and overheating; or the block O-ring fails and coolant and oil intermix, giving milky oil on the dipstick and under the fill cap. Because the pump is chain-driven, its sprocket is unbolted through an access plate on the timing cover while a special tool holds the sprocket and chain; the full timing cover does not normally come off. This is separate from the Ecotec thermostat housing crack, which is a plastic housing failure at the other end of the cooling circuit.

On the 1999-2005 Chevrolet Cavalier, the front strut upper mount and its spring seat bearing bind as they age, producing a squeak, creak or groan from the front end when the wheel is turned at low speed, plus a clunk over bumps and a 'memory steer' feel where the wheel does not self-center after a turn. GM acknowledged the noise with TSB 04-03-08-015B (issued May 9, 2005) covering 1999-2004 Cavaliers and related J-body models, with a strut spring seat replacement as the fix. It is a top complaint on J-body owner forums, where the noise is often misdiagnosed as ball joints or sway bar links.

On the 1995-2005 Chevrolet Cavalier, the in-tank electric fuel pump module is a routine wear-out item on the 1995-2005 Cavalier and typically announces itself with a loud whine or high-pitched buzz from under the rear seat before it quits. When it fails the engine cranks normally with no sign of firing. Intermittent hot-restart failures are a classic early stage: the worn pump makes pressure cold but cannot when the fuel is hot. The fuel pump relay is a secondary cause - burned relay contacts from overcurrent produce the same crank-no-start and are a $15 part worth checking first.

On the 1995-2005 Chevrolet Cavalier, soaked carpets are a signature J-body complaint and owners trace them to several specific places rather than one. The most damaging is rust perforating the far corners of the cowl panel under the wipers, which lets rainwater run straight down onto the front floor pan. Sunroof-equipped cars overflow when the drain tubes plug. The evaporator case drain blocks with debris and dumps condensate on the passenger footwell. At the back, aging trunk and taillight-housing seals and the antenna base grommet let water pool in the spare tire well. Left wet, the floor pan and rear rails rust from the inside out, which on a northern car is what ultimately kills the shell.

On the 1995-2005 Chevrolet Cavalier, the Cavalier's HVAC blower speeds below high are routed through a resistor pack mounted in the heater case in the passenger footwell. High speed bypasses the resistor entirely on its own relay-fed circuit, so when the resistor's coils burn open the fan works only on the highest setting and is dead on 1, 2 and 3. This is one of the single most common failures on the 1995-2005 Cavalier and Sunfire, and a repeat failure shortly after replacement almost always means the blower motor itself is drawing excess current and dragging the new resistor down with it.
