2004 Chevrolet Malibu Problems: 10 Known Issues

On the 2004-2012 Chevrolet Malibu, gM recalled 2004-2012 Chevrolet Malibu sedans (built May 16, 2003 through October 11, 2012) because increased electrical resistance in the Body Control Module (BCM) connection can cause voltage fluctuations in the Brake Apply Sensor (BAS) circuit. NHTSA's record states those fluctuations can cause the brake lights to behave incorrectly, among other conditions. This is a connector/wiring-interface defect at the BCM rather than a worn brake pedal switch, so a Malibu can exhibit the fault even if the brake switch itself has already been serviced. The campaign covered 2,440,524 vehicles in total across every model included in it (Malibu, Malibu Maxx, Pontiac G6 and Saturn Aura) — that figure is campaign-wide and is not a count of Malibus. NHTSA states that any of these failure conditions increases the risk of a crash.

On the 2000-2005 Chevrolet Malibu, a common failure on early-2000s Malibu models is the Passlock security system falsely detecting a theft condition, which can disable fuel delivery and prevent the engine from starting. Owners report the SECURITY light flashing, long wait times before restart, and in some cases intermittent stalling or crank-no-start behavior. The root cause is typically failure in the ignition lock cylinder sensor/housing or related wiring causing incorrect resistance/voltage readings to the body control module.

On the 2004-2007 Chevrolet Malibu, the 2004-2007 Malibu is well known for front turn signals that stop working, flash rapidly, or work intermittently even after bulb replacement. On 2004-2005 models the front turn signal bulb's high-power filament also serves as the daytime running lamp, so it runs far more hours than a normal turn bulb and burns out early; GM issued a March 2006 service bulletin (06-08-42-004) calling for a new bulb specification and inspection of the sockets for heat damage, and NHTSA investigated the condition on 2004-2005 Malibu and Malibu Maxx (EA09-004). On the 1997-2005 Chevrolet Malibu, part of GM's 2014 ignition-safety recall wave and separate from the Cobalt switch campaign, this recall covers the 1997-2003 Chevrolet Malibu and 2004-2005 Malibu Classic among 5,877,718 vehicles. The ignition lock cylinder allows the key to be rotated out of the 'Run' position by a knee bump or by weight hanging from the key ring, particularly with a heavy keychain or a slotted key head. If the ignition leaves 'Run' while moving, the engine shuts off, power steering assist and power brake vacuum boost are lost, and — critically — the airbags are disabled and will not deploy in the ensuing crash. GM acknowledged deaths, injuries and crashes in vehicles covered by this campaign. This is not the Passlock anti-theft no-start condition, which is a separate, non-safety fault on the same platform.

On the 2004-2012 Chevrolet Malibu, the HVAC blower speed resistor pack sits in the blower housing under the passenger side of the dash. On the 2004-2012 Malibu it is a chronic failure: the resistance elements burn open and the fan loses the low and middle speeds, working only on the highest setting (which bypasses the resistor). The more serious variant is not the resistor itself but the connector — owners repeatedly find the plastic body of the blower harness plug melted and the terminals discolored from heat, and at least one forum report documents the resistor and connector actually catching fire in the dash. The underlying cause is a high-resistance connection at the plug that generates heat under blower load, so replacing only the resistor into a heat-damaged plug puts the new part straight back into the same fault.

On the 2004-2012 Chevrolet Malibu, like P0174, P0430 only applies to the V6 Malibus (3.5L 2004-2007 and 2008-2010 fleet, 3.9L 2006-2007 SS, 3.6L 2008-2012) because it monitors the converter on Bank 2 — the rear/opposite bank from cylinder 1. On these V6s the code is almost always a worn-out rear-bank three-way catalytic converter that can no longer store oxygen, so the Bank 2 downstream O2 sensor tracks the upstream sensor too closely. A lazy Bank 2 downstream O2 sensor, an exhaust leak ahead of the sensor, or a rich condition (bad MAF/injector) can produce the same code, so those must be ruled out before condemning the converter.

On the 2004-2012 Chevrolet Malibu, a recurring issue on 2004-2012 Malibu models (including the 2004-2007 Malibu Maxx) is increased resistance at the Body Control Module (BCM) connection, which causes voltage fluctuations in the Brake Apply Sensor (BAS) circuit, leading to inoperative brake lights, cruise control cancellation problems, or the shifter moving out of Park without the brake applied.
