2005-2020 Toyota Hilux Problems: 3 Known Issues

The Australian DPF class action concerns certain Hilux, Prado and Fortuner vehicles with 1GD-FTV or 2GD-FTV engines acquired between 1 October 2015 and 23 April 2020. The defective exhaust after-treatment system could cause excessive white smoke, unpleasant exhaust odour, increased fuel use and repeated service visits. An effective repair became available free of charge in May 2020. The High Court's November 2024 judgment remitted assessment of damages; individual eligibility and compensation should be checked against current court notices.

The 1KD-FTV 3.0-litre D-4D was Toyota's first four-cylinder common-rail diesel, and its injectors are the engine's best-known weak point. P1238 on this engine is Toyota's Injector Malfunction code: the ECM compares crankshaft acceleration cylinder-by-cylinder and flags the cylinder whose combustion is out of family. Toyota's own diagnostic listing for the code names the injector, the EDU, an open or short in the engine wiring harness, connector condition, compression pressure and valve clearance as the trouble areas — in that order of likelihood on a high-mileage truck. Two distinct mechanical faults produce the code on the Hilux, and they often occur together. The first is straightforward injector wear. Rail pressures from roughly 30 to 160 MPa, multiple injection events per stroke and very tight internal clearances mean the nozzles wear out; failures cluster around 120,000-140,000 km, though poor fuel or a neglected filter can bring one down at 75,000 km. The second is the injector seat washer. On the 2005-2007 trucks the original copper seat design deteriorates, letting combustion blow-by past the injector into the rocker cover, where it carbonises the engine oil. That contaminated oil blocks the sump pickup and starves the bearings and turbo — which is why an ignored P1238 on this engine can end as a spun bearing or a failed turbocharger rather than just a rough-running cylinder. Owners describe a loud cold-start knock or rattle, white smoke on start-up, an erratic idle, roughness under load at low rpm, worse fuel economy and a check engine light that may only appear intermittently at first. On 4x4 forums the same picture recurs on 2008-era 3.0 D-4D trucks: pending fuel-rail and injector codes including P1238, no dramatic driveability complaint yet, and a diesel shop confirming worn injectors on the bench. Note that the code is not injector-exclusive — cases on 1KD engines have traced back to a cracked piston or low compression — so the mechanical checks below are not optional. Because the truck often still drives, the fault is frequently deferred, which is the worst outcome, since a leaking injector can wash the bore and, via the oil contamination path, take the turbo with it.

Hilux 4x4 and 4x2 Hi-Rider diesels sold between September 2015 and January 2017 could be fitted with a Toyota Genuine Accessory auxiliary battery kit - a popular fit for touring, camping and dual-battery work. The kit's fixing structure to the left-hand front fender apron was inadequate, so vibration on rough roads cracks the apron. Once cracked, the battery can move and contact the surrounding engine wiring harness, chafing through the insulation. The consequence is warning lights, electrical faults and, in the worst case, the engine stalling while driving. Toyota Australia recorded nine cases of cracked fender aprons; roughly 1,500 genuine kits were sold before sales stopped in January 2017, and about 39,700 vehicles needed inspection to identify which ones carried a kit.
